How Are Commercial Rooflights Replaced Without Closing the Building?
Commercial rooflight replacement in an occupied building is done one bay at a time. The floor beneath the bay is cleared and cordoned, safety netting goes in before any sheet is lifted, and each opening is closed weather-tight before the end of the shift. The building keeps trading throughout. One aisle at a time comes out of use, usually for a day.
That is the whole method in three sentences. What follows is the detail, and then the part most contractors leave out: what the people working underneath will actually see, hear and have to work around.
Why bay-by-bay phasing is the only sensible method
An industrial roof is divided by its structural grid into bays. A bay is a manageable unit of work because it maps onto something on the floor below, usually a run of racking, a production cell or a loading aisle. Working to that grid means the disruption below has a shape your operations team can plan around, rather than a moving cordon that migrates across the floor all week.
The rule that governs how much gets opened is simple. We open only what we can close. On a straightforward in-plane replacement with reasonable access, a two-team operation completes roughly a bay a day, so roughly a bay a day is what comes out of use. Twin-skin work with liner rooflights runs slower. A discontinued profile with a purpose-made side lap detail runs slower again.
The sequence within a bay does not vary much: hand over the area below, cordon and sheet up, net beneath the work zone, strip the old sheets, check purlins and fixing points, fit the liner rooflight where the roof is twin skin, set the new sheet with the correct laps and fixing pattern, stitch and seal, then close.

What staff on the floor below actually notice
This is the question facilities managers get asked in the week before mobilisation, and vague reassurance is not an answer. Here is the honest version.

Noise is the honest sticking point. Removing a fixing from a profiled sheet and driving a new one are both percussive, and the roof deck transmits it well. In a distribution shed nobody notices much. In an office fitted into an industrial shell, or a laboratory, or anywhere people are on the phone, it is genuinely intrusive and that is an argument for working out of hours rather than an argument for pretending otherwise.
Dust is the second. Aged GRP that has reached fibre bloom sheds glass fibre and degraded resin when it is disturbed. Sheeting the racking below is not decoration; it is what stops that ending up on stock. Where the floor below is food production, pharmaceutical or clean assembly, netting and sheeting are not sufficient and the work moves to a shutdown or a night shift.
Weather planning on the east coast
Weather governs the day plan more than anything else. An open bay is a hole in the building, so the forecast decides how much gets opened after about two in the afternoon. If the wind is picking up, we stop opening and start closing, because handling a three metre sheet at height in gusts is both a safety and a quality problem.
Around Ipswich, the port estates and the exposed sites out towards Felixstowe and Harwich, a realistic allowance across an autumn or winter programme is roughly one day in five lost or shortened. Programmes written without that allowance overrun, and the overrun lands on your operations team as extra disrupted days.
No roof of ours is left open overnight over a working building. If the forecast turns during a bay, the day’s opening is reduced. Stock does not get rained on because someone was pressing to finish.
Out-of-hours and shutdown working
Three patterns cover most occupied buildings around Suffolk and north Essex.
- Normal hours, phased by bay. Cheapest, and it suits storage, distribution and most manufacturing where an aisle can be released for a day.
- Night or weekend shifts. Suits retail units, offices in industrial shells and any operation that cannot release floor space in the working day. It carries a labour and task lighting premium in the region of 30 to 55 per cent.
- Planned shutdown. The fastest and least disruptive of the three if your site already takes a summer or Christmas shutdown. The constraint is material lead time, typically four to eight weeks and longer for moulded-to-match profiles, so the order has to be placed well ahead of the shutdown date.

Common questions
How much of the floor is out of use at any one time?
Usually one bay, which on most industrial grids is one aisle or one production cell. The cordon extends a little beyond the roof opening to allow for anything dropping, so plan on losing slightly more floor than the bay footprint. It is handed back the same day once the bay is closed and the sheeting is lifted.
Can we keep forklifts running underneath?
Not through the cordoned bay. Adjacent aisles carry on normally, so the practical question is whether your vehicle routes can take a detour for a day. That gets agreed on a plan before mobilisation rather than discovered on the morning, because a blocked through-route in a narrow-aisle warehouse is a much bigger problem than a blocked storage aisle.
Does the fire alarm or sprinkler system need isolating?
Sometimes locally, and it is planned rather than improvised. Where the replacement touches automatic opening vents, the interface with the alarm has to be managed with your alarm contractor, and the system cannot simply be taken out of service for the duration. Sprinkler heads near an open bay may need temporary protection. Both go in the phase plan.
What happens if it rains while a bay is open?
The bay gets closed. That is the reason we open only what can be closed within the day, and the reason the forecast drives the afternoon plan. On a genuinely bad day the roof is not opened at all, which costs a programme day rather than costing you stock.
Will the noise be worse than routine roof maintenance?
Yes, in bursts. Stripping fixings and setting new sheets is percussive work directly over the floor. It is intermittent rather than continuous, but in an acoustically sensitive space it is the main reason sites choose night working.
